The spray injection patching market has grown significantly in the past decade. There are now several machines available in the UK and Irish markets, ranging from established specialist manufacturers to contractors who also offer machine hire. Making the right choice matters: this is a fifteen to twenty year asset, and the wrong decision has compounding consequences. Here are the six questions that differentiate the machines worth buying from those that will cost you more than their purchase price over time.

1. How many operators does it require?

This is the most commercially important question, and it is often not the first one asked. A machine that requires two operators versus one is not a minor difference. At £35,000 per year per operator in salary and on-costs, a two-man machine costs £350,000 more in labour over ten years than a single-operator machine. Before year five, the higher purchase price of a quality single-operator machine has typically been recovered from this single factor alone. Ask every supplier: is this a single-operator machine? If the answer is anything other than an unambiguous yes, model the ten-year labour cost differential before comparing purchase prices. What to look for: The operator should control the entire repair process from inside the cab — boom positioning, air clear, binder spray, aggregate fill, brush, and rolling — without exiting the vehicle at any point. If any part of the repair process requires a second person on the road surface, the machine requires two operators.

2. How is material application calibrated?

Variable material application is the hidden cost of cheaper machines. If the binder-to-aggregate ratio is not computer-calibrated on every pass, the quality of repairs varies based on operator experience, fatigue, and judgement. Variable repairs fail at variable rates. Some last twelve months. Some fail in three. The average is somewhere in between — and return visits to failed patches eat into the cost savings the machine was supposed to deliver. A properly calibrated machine applies binder and aggregate at pre-set application rates on every repair, regardless of who is operating it or what time of day it is. The repair quality is consistent. The lifespan is predictable. The cost model is defensible.

What to look for: Ask whether application rates are computer-controlled (PLC) or manually set. Ask to see the calibration documentation. Ask how the machine handles variations in aggregate particle size or temperature. The depth of the answers tells you a lot.

3. Does it have a dedicated auxiliary engine, or does it run on the primary drive

engine? Some spray injection patchers run a separate diesel auxiliary engine continuously throughout the working day to power the repair system. This engine runs whether or not a repair is being made — every idle moment, every transit, every lunch break. Machines that run their repair systems off the primary drive engine (via a power take-off, or PTO) eliminate this continuous fuel burn. Over the life of the asset, the fuel cost differential is significant. Over a full working season, auxiliary engine hours accumulate whether or not the machine is actively patching. What to look for: Confirm whether the machine has a secondary engine. If it does, ask for the fuel consumption figures for that engine in an average working day and model the annual cost.

4. What does the repair data capture system produce?

UK councils are increasingly required to document where repairs are made, what materials were used, and what the quality outcomes were. This is not a bureaucratic overhead — it is a funding requirement in some programmes and a procurement criterion in others. A machine with integrated data capture (recording repair locations via GPS, material volumes, application rates, operator hours, and environmental conditions) produces audit-ready documentation automatically. A machine without this capability requires manual record-keeping that is time-consuming, error-prone, and often incomplete. 5. What is the parts supply and support model?

A machine that is excellent when operating but difficult to keep operating is not a good investment. Parts availability is particularly important post-Brexit, as supply chains for specialist equipment have become more complex. What to look for: Ask for the average lead time on parts. Ask whether parts are stocked for same-day dispatch or must be ordered from the manufacturer. Ask whether the machine requires specialist engineers for routine maintenance or whether trained operators can handle first-line servicing. Ask what the annual inspection process looks like and whether the manufacturer sends a fitter to your site or requires the machine to travel.

6. What does the machine’s operating history look like — and can you speak to

existing customers? A supplier’s claims about repair quality and machine lifespan are less valuable than evidence from operators who have been running the machines for five, ten, or fifteen years. Ask every supplier for references from customers who have been operating the machines for more than five years. Ask to speak with them directly. Ask specifically about:

  • Actual repair lifespan in their road conditions
  • Parts availability and support responsiveness
  • Any engineering modifications or improvements made during the relationship
  • Whether they would buy the same machine again
  • Any supplier who cannot or will not provide these references is telling you something important.
